How to Reduce Warpage in Injection Molded Parts: 7 Proven Tips

Why Molded Parts Warp

Warpage is the distortion of a part after ejection, caused mainly by uneven cooling and differential shrinkage across the geometry. In custom injection molding, even a perfectly machined mold can produce bowed or twisted parts if the process is not balanced. The good news: most warpage is predictable and preventable.

1. Keep Wall Thickness Uniform

Thick sections cool slower than thin ones, creating internal stress. Aim for consistent wall thickness (typically 1.5–3 mm for ABS/PC) and use gradual transitions with fillets instead of abrupt steps.

2. Optimize Gate Location and Size

Place the gate where melt fills the longest path last, and size it so packing pressure reaches remote areas. A poorly placed gate is the #1 cause of warpage in production tooling.

3. Balance the Cooling Circuit

Uniform mold temperature is critical. Design cooling lines so every cavity sees the same temperature, and verify with mold-flow simulation before cutting steel.

4. Choose the Right Material

Amorphous resins (PC, ABS) warp less than semi-crystalline ones (PP, PA, POM). For crystalline materials, control fillers — glass fiber reduces but can also orient and cause anisotropy.

5. Tune Process Parameters

  • Hold pressure high enough to compensate shrinkage
  • Avoid over-packaging, which induces stress
  • Set a mold temperature at the high end of the resin's recommended range for semi-crystalline parts

6. Add Ribs and Gussets, Not Thick Walls

Stiffen large flat areas with ribs instead of thickening the wall. Thick walls equal sink marks and warpage; thin walls with ribs stay flat.

7. Verify With DFM Before Tooling

Run design-for-manufacturability analysis early. A 30-minute DFM review can save weeks of warpage debugging after the mold is built.
